How to Build a Integrated Cement Plant

integrated cement plant

Cement plant plays an irreplaceable role in daily life and is an important support in economic development, infrastructure construction, and modern industry. An integrated cement plants usually integrate limestone mining, grinding, calcining, clinker cooling, and final cement grinding unit. For new beginners in the cement industry, an integrated cement plant helps you benefit from cement manufacturing.

Why is an integrated cement plant important?

  • High efficiency and cost saving: An integrated cement plant can greatly increase efficiency and reduce the cost of transportation and energy consumption, which can well control your production cost.
  • Quality control: Integrated cement plants can better control each section’s quality, from raw material to finished product. By monitoring and managing the entire process, we can ensure product uniformity and high quality to meet market demands and standards.
  • Environmental protection and sustainable development: Modern cement plants are generally equipped with advanced environmental protection technology, such as waste heat power generation plants, off-gas cleaning equipment, and waste recovery systems. These auxiliary systems not only reduce the pollution but also improve the utilization rate of resources, which meets the demand for sustainable development.
  • Logistics and Supply Chain Management: Since integrated cement plants are usually located close to the raw material production sites, the transportation distance of raw materials is reduced, thereby reducing logistics costs. At the same time, these plants generally also have supporting transportation infrastructure, such as railways and docks, to further optimize supply chain management.
  • Technological R&D: Integrated cement plants usually have strong technical R&D capabilities and are able to develop new products and new processes, which plays an important role in promoting technological progress and innovation in the cement industry.

The following will discuss the cement manufacturing process and cement equipment used in an integrated cement plant.

Cement manufacturing process

Step1: Raw material preparation

  • Crushing: limestone is an important raw material for cement production. Limestone is extracted from raw materials such as limestone, shale, silica, and pyrite through blasting or the use of cutting and loading machines. The raw materials are sent to the crusher, which is crushed or hammered into pieces. Limestone and other raw materials are covered and stored to prevent external environmental influences, while also minimizing dust.
  • Pre-homogenization of raw materials: pre-homogenization technology is the application of scientific stacking technology in the process of raw material storage and retrieval to achieve preliminary homogenization of raw materials, enabling the raw material yard to have synchronous storage and homogenization functions. After crushing, the raw materials are pre-homogenized and layered by a stacker and then picked up by a scraper reclaimer. The raw materials are transported by a belt conveyor to the raw material batching station and other places.
  • Raw material grinding: use a vertical mill and a ball mill. The former uses a drum to release pressure and crush the material, while the latter relies on steel balls to grind the material. During the grinding process, the raw materials are ground into fine powders to increase their surface area, and improve reaction speed and activity. The raw materials after grinding will become the raw materials for cement production and are sent to the rotary kiln for calcination.

Step2: Calcination

Calcination is the most important step in the cement production process. In a cement rotary kiln, the raw materials after grinding are subjected to high-temperature calcination, causing them to undergo chemical reactions and form cement clinker. The calcination temperature is usually between 1400 and 1500 degrees Celsius, which requires a lot of energy consumption. During the calcination process, the raw materials will gradually sinter into spherical clinker, which is then sent to a cooling machine for cooling.

Step3: Grinding and mixing

The cooled clinker will be sent to the cement mill for grinding. In a cement mill, the clinker is ground into fine cement powder, which is then mixed with an appropriate amount of gypsum and sent to the grinding mixer for grinding. During the grinding and mixing process, the clinker and gypsum will be thoroughly mixed, and then form the final cement product.

Step4: Packing

The finished cement will be conveyed to the cement storage silo, and the transportation of cement can be divided into bag and bulk transportation, bag cement is transported from the bottom of the cement silo to the conveying equipment of the packaging system, usually using air conveying chutes or screw conveyors. Bucket elevators or air-conveying pumps are usually used to lift cement to the packaging machine. Bulk cement refers to cement that is directly transported by tank trucks, tank ships, and tank containers. Air compressors can be used to load and unload cement.

In addition to the main flow mentioned above, the cement production process also involves auxiliary processes such as raw material pretreatment, waste gas treatment, and waste heat recovery. These processes are all aimed at improving the efficiency and environment-friendliness of cement production, ensuring that cement products meet national standards and customer needs.

Integrated Cement Plant Equipment

Cement crusher

Cement crusher is necessary equipment used in integrated cement plant, crushing raw materials of cement production line, common-used cement crusher include jaw crusher, cone crusher, impact crusher, hammer crusher.

Cement rotary kiln

Cement rotary kiln is the main advanced equipment in cement production lines and clinker plants. Cement rotary kiln is an advanced production equipment that mainly functions in chemical reactions, fuel combustion, and heat transfer. It has the rational characteristics of simple structure, convenient control, fewer vulnerable parts, and high operating rate, and is the “heart” of cement production in comprehensive cement plants.

  • The entire equipment has fewer vulnerable parts, and the kiln has a long service life, simple operation, high heat transfer efficiency, and low energy consumption.
  • The overall sealing effect of the equipment is good, and each interface from the kiln head to the kiln tail is connected by a sealing device, which will not cause hot gas leakage or pollution.
  • Equipped with an intelligent control system, it will automatically send out alarm signals in case of abnormal situations to avoid accidents.

Cement mill

Cement mill is used to grind clinker into finished cement. cement ball mill and vertical cement mill are two types of cement mill.

  • Adopting advanced grinding process equipment to achieve energy-saving and rationalization.
  • Reducing production costs by increasing the utilization rate of waste residue.

Preheater

Utilize the flue gas of the boiler to cyclone preheat the air entering the boiler to a certain temperature. It is used to improve the heat exchange performance of boilers and reduce energy consumption. The advantages of the preheater are:

  • easy to start and can reduce engine wear and tear,
  • promote the production of the environment.

In addition, there are many pieces of equipment such as stackers and reclaimers, dryers, grate coolers, industrial dust collectors, packing machines, cement silos, etc.
